Explosion-Proof High-Voltage Motor Industry Insight | High-Load Startup Challenges in Natural Gas Compressor Stations? Optimization of Explosion-Proof High-Voltage Motor Starting Characteristics
Background and Pain Points Identification

Natural gas compressor stations are the core power nodes of long-distance pipelines and LNG receiving terminals. The motors must directly drive reciprocating or centrifugal compressors under high differential pressure and high backpressure conditions. A certain northwest trunk line compressor station originally used conventional full-voltage start explosion-proof high-voltage motors. During winter low-temperature environments, multiple startup failures occurred: the starting current peak reached 6.8 times the rated current, causing a bus voltage drop exceeding 15%, triggering low-voltage protection tripping; simultaneously, the instantaneous temperature rise of the stator winding during startup reached 45K, approaching the tolerance limit of Class F insulation.

The main pain points can be summarized as three aspects:

  1. High starting current surge: Exceeds grid capacity, affecting the operational stability of other equipment in the station.

  2. Insufficient starting torque matching: Under low-temperature conditions, gas density increases, raising compression resistance. The original motor's starting torque was only 1.5 times the rated torque, failing to overcome static friction under critical conditions.

  3. Thermal shock risk: Frequent starts and stops cause thermal cycle fatigue of winding insulation, shortening service life.

Scenario Integration: Technical Adaptation of Optimized Explosion-Proof High-Voltage Motors

To address the above conditions, the project team introduced customized explosion-proof high-voltage motors strictly adhering to IEC 60034-1 standards, with an explosion-proof rating of Ex d IIB T4, suitable for Class 1 Division 1 hazardous areas in natural gas compressor stations. Core technical adjustments focused on starting characteristics and thermal management.

Technical Analysis: Implementation Path for Starting Characteristic Optimization
1. Coordinated Design of Reduced Voltage Start and Rotor Slot Configuration

Using an autotransformer reduced voltage start strategy, the starting voltage is lowered to 70% of the rated voltage. Combined with the convex rotor slot design, the starting current is limited to 4.3 times the rated current. Simultaneously, increasing slot depth raises the starting torque to 1.85 times the rated value. This design leverages the skin effect: during startup, the rotor frequency is high, current concentrates at the slot opening, increasing equivalent resistance—limiting current while boosting torque; during normal operation, rotor frequency is low, current distribution is uniform, restoring efficiency to IE3 energy efficiency levels.

2. Thermal Management Role of the IC611 Cooling System

During startup, motor heat generation is concentrated. The IC611 cooling method uses an independent top-mounted cooler to achieve internal and external air path isolation: the internal air path is driven by the rotor fan, forcibly cooling the stator windings and core; the external air path dissipates heat to the atmosphere via an axial fan. Test data shows that after optimization, the stator winding temperature rise during startup is only 18K, far below the 80K limit specified by IEC standards, preventing insulation thermal aging.

3. Material Adaptation for Low-Temperature Environments

For startup conditions at -20°C, the motor bearings use low-temperature grease (applicable range: -40°C to +150°C), and an electric heating belt preheating system is added to ensure bearing temperature ≥5°C before startup, reducing friction resistance. Additionally, the terminal box sealing structure uses low-temperature-resistant fluororubber to prevent cold shrinkage from compromising the explosion-proof gap.

Application Verification and Data Support

Monitoring data over six consecutive months of operation at the modified compressor station:

  • Startup Success Rate: Increased from 92% to 100% (48 recorded startups);

  • Grid Voltage Fluctuation: Improved from -16.2% to -7.8%, complying with GB/T 12326 power quality standards;

  • Temperature Rise During Startup: Stabilized between 17–19K, with no thermal protection activation;

  • Operating Efficiency: 94.2% efficiency under rated conditions, 1.3 percentage points higher than the original motor.

Industry Insights and Selection Recommendations

Motor selection for natural gas compressor stations should focus on three dimensions:

  1. Starting Characteristic Matching: Verify starting torque and current indicators based on pipeline pressure, gas composition, and ambient temperature. Prioritize motor designs with adjustable starting performance.

  2. Cooling System Redundancy: Under high-load startup conditions, IC611 and higher cooling grades effectively control thermal shock. It is recommended to reserve a 15% margin for cooler heat exchange area.

  3. Lifecycle Cost: Although optimizing starting characteristics increases initial investment, it reduces grid modification costs and insulation replacement expenses. Based on a 40,000-hour design life, total cost reduction is approximately 12%.

Summary

Through the coordinated design of reduced voltage start strategies, rotor slot optimization, and IC611 cooling systems, the starting characteristics of explosion-proof high-voltage motors can be precisely tailored to the high-load conditions of natural gas compressor stations. This technical solution not only resolves startup failure and grid impact issues but also provides reliable power assurance for continuous production in oil and gas fields in cold regions, demonstrating engineering value for promotion in similar scenarios.
